The Hidden Cost of Modular That Nobody Talks About

It looks cheaper on paper. That's the trap.

I've managed procurement for construction materials for over 6 years now. When our team first looked at Boise Cascade modular homes, the numbers seemed straightforward. Lower site labor costs. Faster build times. Predictable quality from a trusted brand.

But here's what I learned after tracking every single dollar across three projects: the sticker price is only half the story.

In Q2 of last year, we compared quotes for a 2,400 sq ft modular build. The base unit price from Boise Cascade was competitive—about 12% lower than our traditional stick-build average. We almost greenlit it on the spot. Almost.

Glad we didn't.

The Misconception: Modular is a "set it and forget it" solution

It's tempting to think that a Boise Cascade modular home arrives as a turnkey package. You order, they deliver, your crew assembles. Done. Simple.

That's what I thought too. Until I audited our 2023 spending and found that 37% of our "budget overruns" came from costs we simply didn't plan for. Costs that are unique to modular construction.

Here's the thing: modular isn't a magic bullet. It's a different process with its own hidden expenses. If you don't account for them, that 12% savings disappears fast.

What nobody tells you about modular costs

1. Site preparation gets more complex

On one project, the modules arrived on schedule. But our crane rental was for a different day—the vendor's schedule shifted by 48 hours, and we got hit with a $1,800 cancellation fee and a $2,300 rebooking charge. That's $4,100 in logistics friction that never shows up on the unit price.

I now include a logistics buffer line item: 10% of the total module cost, minimum. For a $150,000 modular order, that's $15,000 reserved for cranes, permits, road closures, and schedule gaps. So far, it's been enough.

Worse than expected? Sometimes. But better than scrambling for funds mid-project.

3. The "simple" assembly isn't always simple

The real metric should be Total Cost of Installation (TCI). Unit price + logistics + site prep + rework contingency. When I run TCI on our three projects, the modular savings shrinks from 12% to about 4%. Still positive—but not the slam dunk I expected.

How to actually save money with modular

Am I saying modular is bad? No. I'm saying the savings are real, but they're not automatic. You have to engineer them.

Here's what worked for us:

  • Get a detailed logistics plan in writing. Don't accept verbal promises. We didn't have an approval chain for schedule changes—cost us that $4,100 in crane fees. Now we require written confirmation 14 days out.
  • Build a buffer into every line item. 5-8% for site prep, 10% for logistics, 5% for rework. If you don't use it, great. If you do, you're covered.
  • Use a pre-installation checklist. Foundation tolerances, crane access, delivery sequence. I printed ours, laminated it, and stuck it in the site trailer. Hasn't failed us since.
  • Plan for the worst-case schedule. Modular is faster overall, but the factory controls the timeline. If they're delayed, your crew might sit idle. Budget for that idle time.

Is this more work than just trusting the catalog price? Yes. Is it worth it? Absolutely. The difference between a modular project that saves money and one that costs more is entirely in the planning phase.
